I've been gathering all my companions at the castle, since i like to have them all nearby. and i've been using curie since i got her.

now i want to take cait to do her special quest, i was standing in the castle at the time, the dialog window comes up to choose where to send curie. But The Castle was greyed out. Every other option except the castle was selectable

anyone else had similar issues?

It means the castle is at its population limit. You would have to send a settler at the castle somewhere else then send Curie there.

I can't staff a castle with 16 people, especially when half of them are companions who don't seem to work

You can increase the limit with higher Charisma. I think clothing works too so try putting some clothing with CHR boost and send her
